How to Print a Mandalorian Helmet on a 3D Printer

Why a Mandalorian Helmet?

The Mandalorian helmet is not just an iconic piece from the Star Wars universe, but it is also a complex project that tests your abilities in 3D printing. This project is ideal for demonstrating the capabilities of your 3D printer and your skills. My helmet weighs exactly 745 grams + about 100 grams for supports. The helmet is the first part of the Mandalorian armor that you should definitely start printing first.

Choosing a 3D Printer and Materials

For this project, I chose the Longer LK5 Pro with a print bed of 300x300x400mm. This printer is ideal for larger projects and allows you to print the helmet as one piece without having to divide it due to a small bed. This is not only more efficient but also more aesthetically appealing. This also saves a lot of time in the finalization and assembly of the Mandalorian helmet into one piece. Also, the helmet is much stronger than a glued piece. This helmet model has a few parts that need to be glued onto the helmet, but that is a minor detail.

Preparation for Printing

1. Downloading and Preparing the STL File

If you do not already have your STL model of the Mandalorian helmet, you can find a link to download the helmet for free below on this page. You can download the Mandalorian directly from the website thingiverse mentioned below. I recommend slicing the parts in a slicer as I did (you can see in the video) + I would recommend adding supports to the helmets visor. I wanted an efficient video, without these supports, and risked that it would not turn out well. However, the fears were unfounded and it turned out well.

2. Printer Settings

For printing, I chose a layer height of 0.16mm with full infill to make the helmet strong and detailed. The large print bed of the Longer LK5 Pro allows for printing the entire helmet without needing to divide it into smaller parts.

3. Printing with Supports

The helmet is printed with supports to ensure its stability and accuracy. The main support in the middle of the helmet helps maintain the largest overhangs. The bottom edge of the Mandalorian helmet is not straight - it has several overhangs and therefore it is necessary to create supports almost all around the mentioned bottom edge. I also recommend adding supports to the visor to avoid sagging of the hot filament, as seen in my video. If I did not want an efficient timelapse and cared more about the quality of the final helmet, I would definitely create supports there. To save material, the use of tree supports is ideal, which unfortunately did not exist in the slicers I used at the time of creating the video - Prusa Slicer.

Assembly and Finalization

1. Removing Supports

Removing supports is an important step that requires patience and accuracy. This process is key to achieving the perfect appearance of the helmet. After removing the supports of the Mandalorian helmet, you cannot avoid sanding sharp edges.

2. Gluing and Final Work

If you care about the highest quality appearance of the helmet and plan a lacquered finish, there will be a few intermediate steps. Sand the helmet completely, spray it with filler, sand again, and then use the final paint, airbrush, and finally varnish. If you want to simplify everything, you can proceed directly to gluing after removing supports and sanding. However, I would recommend the final finishing of the parts separately. I used instant glue with an activator for gluing the helmet parts, which ensures a fast and strong bond.
